The textile sector has always been one of the pillars of the global economy, fueled by the evolution of fashion, trends, and the growth of the world’s population. Annual production of textile fibers, now exceeding 100 million tons, is accompanied by a worrying increase in textile waste, much of which ends up in landfills or incinerators. This dynamic not only represents a waste of resources but also places significant pressure on ecosystems, generating greenhouse gas emissions and high consumption of water and energy.

In response to these issues, the concept of a circular economy has gained momentum, spurring businesses, governments, and international organizations to promote strategies for reducing, reusing, and recycling textile products. Among the most significant practices, textile recycling plays a crucial role, allowing the recovery of secondary raw materials and limiting the extraction of virgin resources. Within this process, two main recycling methods stand out: mechanical recycling and chemical recycling.

Although both offer valid solutions to reduce the amount of textile waste, they differ substantially in terms of cost, environmental impact, the quality of the fibers obtained, and versatility in handling material blends.In recent years, research has also been developing hybrid approaches and technological innovations that seek to combine the advantages of both methods, overcoming their respective limitations. This article explores the two methods of textile recycling, describing their stages, discussing advantages and challenges, and outlining possible future prospects with a view toward maximum sustainability.

Mechanical Textile Recycling Methods: Characteristics and Applications

Mechanical recycling involves a series of physical processes aimed at reducing textiles into shorter fibers, which can then be reused for the production of new yarns or textile materials. In this type of recycling, the structure of the textile product is broken down by specific machinery that shreds the fabrics, reducing them to fluffs or recycled fibers. Subsequently, the fibers are reorganized and subjected to further processing (for example, carding) before being re-spun. The main steps typically include:

Initial Sorting and Selection: Textiles are categorized based on the type of fiber (cotton, polyester, wool, etc.) and level of contamination (e.g., zippers, buttons, etc.).

Shredding: Materials are fed into machines equipped with blades and rollers, which destroy the original textile structure to recover shorter fibers.

Carding and Cleaning: This stage removes any remaining impurities—such as lint and knots—and makes the fibers more uniform.

Spinning: If necessary, the fibers are spun again to create yarns, which are then used in new manufacturing processes.

Advantages of Mechanical Recycling

One of the most immediate benefits of mechanical recycling is the relative simplicity of the process. Since it relies on physical principles and does not require chemical reactors or specific solvents, it is generally less expensive to implement compared to other technologies. This inherent simplicity supports the large-scale spread of mechanical recycling plants, especially in regions with an established textile industry tradition.

Furthermore, water consumption is lower than in other techniques because there are no complex chemical reactions involved. From an energy perspective, mechanical recycling can be quite efficient, although the final yield depends on various factors, including the type of textile material being processed and the purity of the fibers.

Disadvantages of Mechanical Recycling

Nevertheless, the mechanical process leads to a reduction in fiber length, thus affecting the quality of the final yarn. The resulting fibers tend to be less durable and less soft compared to virgin fibers, limiting the potential applications of the final products. As a result, much of the material derived from mechanical recycling is used for mid- to low-range applications, such as stuffing, cleaning cloths, and industrial lining.

Another issue is the treatment of mixed fabrics (e.g., cotton-polyester), which often require a very complicated separation phase, if not an impossible one. This reduces the efficiency of the process and can create additional waste, making this solution less advantageous in terms of a circular economy. Despite these limitations, mechanical recycling remains a well-established technique and an essential component of many textile recovery strategies.

Chemical Textile Recycling Methods: Technologies and Potential Innovations

Unlike mechanical recycling, which works mainly on a physical basis, chemical recycling operates at the molecular level. Its primary goal is to break the polymer chains in the fibers and then reconstruct them to create new materials with chemical and physical properties comparable to those of virgin fibers.

There are several approaches in chemical recycling, depending on the fiber being processed. For synthetic textiles, such as polyester (PET), a common technique is depolymerization, which breaks down the polymer into its original monomers (terephthalic acid and ethylene glycol). Once purified, these monomers can be used to produce new PET with high-performance qualities.

For natural cellulosic fibers like cotton, one of the most studied methods is dissolution in specialized solvents (for example, amine oxides), followed by the regeneration of cellulose. The most recent developments include the use of specific enzymes capable of selectively degrading textiles. Such enzymatic processes may allow the targeted recovery of chemical components, reducing the environmental impact associated with the use of harsh chemical reagents.

Advantages of Chemical Recycling

A key strength of chemical recycling is the high quality of the recycled material. In many cases, the fibers obtained can compete with virgin fibers in terms of strength and other mechanical properties (e.g., elasticity). This makes it possible to reintroduce the recovered material into a high-level production circuit, even enabling “upcycling”—the creation of products with greater value than the originals.

Additionally, chemical recycling’s versatility allows for specific treatments for different types of fibers, including complex blends. In the best scenarios, unwanted components (such as dyes or finishing agents) can be removed during the process, ensuring a purer final output.

Disadvantages of Chemical Recycling

On the other hand, chemical recycling generally requires substantial investments in terms of facilities and technical expertise. The management of chemical reagents, their recovery, and the disposal of any process waste can significantly affect operating costs. Moreover, if the processes are not carefully controlled, there is a risk of generating environmental impacts related to emissions and chemical residues.

From a logistical standpoint, establishing chemical recycling plants is more complex than setting up mechanical ones. This means that such facilities are still relatively few and geographically concentrated, making them less accessible to many operators in the textile industry. Nevertheless, the growing demand for sustainable materials and the interest of more advanced companies in research and development are gradually reducing these barriers.

Advantages and Challenges: A Comparison of Mechanical and Chemical Recycling

Comparing the two recycling systems highlights fundamental aspects for anyone operating in the textile supply chain who is considering adopting a circular economy approach.

Efficiency and Yield

Mechanical recycling can achieve good recovery rates when the incoming textiles are homogeneous and clean, with yields of around 60–80%. Chemical recycling can potentially reach yields higher than 90%, especially if processing single types of synthetic fibers like PET. However, the complexity of the materials involved (e.g., heavily dyed fabrics, special finishes, fiber blends) can lower the actual yield in chemical recycling as well.

Environmental Impact

Mechanical recycling is often cited as simpler and with a relatively low environmental impact since it requires less energy and fewer chemical resources. By contrast, chemical recycling needs more complex facilities and higher energy usage, as well as reagents that may be polluting or difficult to dispose of. On the other hand, the more advanced versions of chemical recycling employ “closed-loop” processes in which solvents are recovered and reused, minimizing the release of harmful substances and significantly reducing resource consumption.

Quality of the Final Product

While mechanical recycling typically yields lower-quality fibers, mainly suited for mid-range or lower-end products, chemical recycling can generate material comparable to virgin fibers. This creates broader commercial opportunities and greater acceptance among brands and consumers seeking high-quality standards.

Barriers and Outlook

In both cases, the availability of well-sorted and segregated textile waste is crucial for the success of recycling operations. Technologies that identify fiber composition (such as NIR scanners, RFID tags) and effective collection systems are essential for providing recyclers with suitable raw material.

Technological innovations are already paving new pathways: mechanical recycling could utilize less aggressive shredding processes to preserve longer fibers, while chemical recycling is experimenting with more “eco-friendly” solvents and low-temperature reactions to further reduce environmental impact. Government policies and financial incentives can also help create a favorable framework for large-scale adoption of both methods, fostering the development of integrated circular supply chains.

Future Prospects and Conclusions: Toward an Integrated Strategy

The transition to a circular economy in the textile sector requires coordinated efforts from institutions, businesses, and research centers. Although mechanical and chemical recycling are often presented as alternatives, they can in fact coexist and complement each other effectively in a hybrid model.

Initial sorting and pre-treatment phases, for instance, could take advantage of mechanical techniques to quickly separate fibers best suited for shredding, while more complex or contaminated fractions might be directed to chemical recycling, thus maximizing overall recovery volumes and the quality of the regenerated materials.

In the near future, the main challenge will be to reduce costs and environmental impacts of chemical processes, making them competitive even for more difficult-to-treat materials. At the same time, the evolution of automation and Artificial Intelligence is opening up interesting opportunities for more precise and rapid sorting, improving yields in both mechanical and chemical processes.

On the regulatory front, the European Union has introduced specific targets for the collection and management of textile waste with the aim of encouraging the use of secondary raw materials. Such measures are intended to reduce the use of virgin resources while also promoting industrial innovation and creating new job opportunities in advanced recycling.

Ultimately, textile recycling is a fundamental component for lowering the environmental impact of the textile sector while also promoting economic and social opportunities. The comparison between mechanical and chemical recycling shows that both play a key and complementary role, offering diverse solutions for a variety of materials and applications. If supported by forward-thinking policies, investments in research and development, and growing consumer awareness, these approaches can indeed steer the textile industry toward a more sustainable and circular future.
